The PFMEA-to-Control-Plan Gap That's Shipping Defects

We ran a live demo for a quality team last month. We loaded their PFMEA and Control Plan into MAD-Ai and asked it to crosswalk them. It found something their engineers had missed.
What the Crosswalk Found
The PFMEA required a PLC interlock to disable a torque tool during a specific assembly step — a control that prevented overtorque on a critical fastener. The Control Plan didn't mention it. Not wrong. Not incomplete. Just absent. The kind of gap that passes a document review and ships a defect.
MAD-Ai found it in the crosswalk.
The Difference Between Storage and Execution
A QMS stores both documents. MAD-Ai reads both, compares them against each other and against the applicable standard, and surfaces the inconsistency — before it becomes an escape, a warranty claim, or a customer audit finding.
How Often Does This Happen?
More often than anyone wants to admit. PFMEA-to-Control Plan alignment is one of the most consistently cited audit findings across automotive and aerospace. Not because quality teams don't care — because maintaining alignment manually at scale is nearly impossible.
18x faster approval package review. 32x faster risk analysis. Not because MAD-Ai reads faster. Because it doesn't get tired, doesn't skip a line, and doesn't assume the Control Plan matches the PFMEA just because both documents exist.
